Is your manual transmission motorcycle cranking but not starting? This troubleshooting guide covers the most common causes - from battery to PGM-FI MIL codes. No need to go to shop first.
Step 1: Battery Voltage Test (Most Common)
Check battery voltage: Below 12.2V = weak. Test: Turn key ON, press horn. Weak sound = battery issue. Charge or replace. On Honda, check fuse box near battery.
Step 2: Check Kill Switch & Side Stand Switch
90% of "won't start" is simple: Kill switch in OFF position or side stand down while in gear. Put in neutral, side stand up.
Step 3: Spark Test
Remove spark plug, connect to cap, touch engine ground, crank. No spark = check plug, ignition coil, stator, pulser coil.
Step 4: Fuel Check
Check fuel level, fuel tap ON, fuel line not kinked. For carburetor: drain float bowl - water or dirt? For PGM-FI: hear fuel pump buzz when key ON?
Step 5: Read PGM-FI MIL Code (Honda)
If MIL light blinks, count blinks. Example: 1-2 = MAP sensor, 5-2 = injector. Use DLC jumper to read codes. This is gold for Honda Service Guides.
Step 6: Stator & Rectifier Test
No charging? Test stator AC voltage: Disconnect stator, run engine (or crank), measure between yellow wires: Should be 20-30V AC at 5,000 RPM. Rectifier test: DC output 13.5-14.5V.
Step 7: Valve Clearance (Hard Start When Hot)
If engine starts cold but not hot, valves are too tight. Intake: 0.06-0.10mm, Exhaust: 0.10-0.15mm (check your manual).
Step 8: Clutch & Neutral Switch
Some bikes won't crank if clutch not pulled or neutral light not on. Test neutral switch wire.
Step 9: Wiring & Fuses
Check main fuse 20A, check for rat bites - very common in Southeast Asia. Wiggle wiring harness while cranking.
Step 10: Compression Test
Last resort: If spark, fuel, air all good but won't start, check compression. Below 100 psi = ring or valve problem.
Quick Decision Tree
- Not cranking at all: Battery, fuse, kill switch, side stand, starter relay
- Cranking but no spark: Spark plug, coil, stator, pulser, CDI/ECU
- Cranking, spark ok, no fuel: Fuel pump, injector, carb clogged, PGM-FI codes
